I've been looking at running an aero screen as well. I plan to do a full width on like Pat Buckley made for his car. The screen will be attache to the body via a row of nutserts that will be hidden under the rubber lip when the regular screen is installed.
I figure I'll make the screen from a sheet of lexane. Since there is't much of a curve to it it won't need to be heated and bent. The bottom edge strip will be made from aluminium that I'll fold and stretch to fit. There's a neat combinaton shrinker stretcher machine made by speedwerks that'll do the job.
