Can you weld cast aluminum?
....like you can weld sheet aluminum with an aluminum mig? Or do you have to braze it?

sure you can!
It can be MIG TIG or as you said brazed. I have had good luck with an Aluminium solder called Allsolder 500 from JW Harris. If it is structural at all stick with the TIG. I'd be interested in the application.

I don't have a TIG...I'll have to take it somewhere and have it done. Thanks for the input...

Is it possible to mig weld a sheet aluminum plate to a cast aluminum intake manifold if I heat the manifold before welding to prevent cracks?

Preheating is a good idea anyway, aluminium is such a good thermal conductor it sucks the heat away from the weld causing cracking at any major heat difference areas. If your welding a sheet to it, keep it thick enough to not burn it up. TIG is helpful with different thicknesses as you can direct the heat more where it's needed. Another important consideration is getting it clean, clean. With MIG it should be pretty much blasting its way through the aluminium oxide anyway if it's set for enough penetration. That should work if you can't bracket off the carb flange or similar.

Your pedals should be clean ,however, if you have any cast that you wish to weld that is contaminated with oil, grease, fluid, etc. that can be a problem. Cast is so porous it retains everything . Baking the material will help with the heat aspect as Mike said and it will also help clean the pores of the surface as well.

The worst thing on welding castings is if there's sand or any inclusions in the metal. That really causes it to open up. If you can, ensure you get good castings, if not remove what you can to get solid metal.
