Cut a 1/4 moon fillet from left over pipe and weld in or make a new brace the right length.

It would lower the brace a little but you should be able to trim some on the rounded edges enough to get it to go flush against the roll bar. From the picture it is hard to see just how high you are on the roll bar and doing what I suggested may lower the brace more than you would want it. Other than that I would go with a new brace as welding in a fillet would weaken it some even if you could polish out the welds to where they don't show.

Any good acet. welder could fill that perfectly, especially if you do a little fitting.

I think I agree with Ron. If the brace tube is the same diameter as the hoop, I don't see how it could fit any closer with the rounded "ears" sticking out that far. The hoop would have to be a smaller diameter to fit between the ears. I'd grind the brace to fit better even if it meant lowering the contact point 3/8" or so. ..... If I were going to race this car, I'd have a professional do the job. For a street car I wouldn't be as concerned.

Put a sharpie against the hoop and run a line around the brace, trim to the line.

Looks like you're flush with the hoop. Some are saying hoop is supposed to be 2" higher, but I can't speak to that. Also, are you TIG welding everything or MIG? All chrome molly? Not sure of your intentions, but if you are going out racing hard and risking it all, this can all matter.

Appreciate your helpful feedback. I'm not intending to track the car. Just lots of street driving and mountain twisters with friends. I was planning to MIG tack and have a pro TIG it. Comments?
